The outer casing influences both mechanical protection and how a cell behaves under stress. Pouch aluminum-laminate cells are light and flexible, and they tend to vent gradually when internal pressure rises. Aluminum-can cells offer good heat dissipation and moderate strength. Steel-can cells are the most rigid and impact-resistant, but a sealed rigid shell can build pressure more directly.

No shell material makes a cell immune to damage; the protection board, venting path and pack enclosure still matter. Rigid cans suit applications needing drop and crush resistance, while pouch cells suit thin, space-constrained designs where controlled venting is acceptable.

Choosing by Design Priorities

When selecting a format, weigh weight, available volume, thermal conductivity and the expected operating environment rather than choosing by shell type alone. A drop-prone device may favor a steel or aluminum can, while a slim wearable will usually prefer a pouch format for its flexibility and light weight. Pouch cells may swell slightly under gas buildup, which is why leaving an expansion gap in the mechanical design is recommended, whereas rigid cans need a reliable venting path.
